Title: Fabr's Desert Car Body Build

Well ,it is underway. Damn that tire looks huge!!!!1  eyes Crappy perspective and at full bump. :o :o :o

Poly felt under plaster mesh for the 3# polyurethane foam to be sprayed on to to sculpt into a hopefully cool fiberglass body. I will use a moldless construction method as with the last buggy dash,finalize that body and if I like it I will pull molds from it later.

Really like how the front rolls up/around hoops.  Cool use for the metal lathe.  If you look close you can find one prebent in warehouse to make just the shape you want.  I know I can...........

I keep ours hanging on hooks to help prevent that..............doesn't always work tho. eyes You should have heard her purr when I wrapped that blanky around her front legs!
  The hoops "pods" will be a lot smaller that they are now when 2-4 inches of foam is sprayed over the metal/plaster lath and shaped but they will still be there. At this point I haven't decided to cover the shock towers completely or leave a bit of shock sticking through.

Yep. Won't come anywhere near being over the tires though. Will only come out to approximately the heim. Pretty much just over the a arms.

I agree but will have to see as it comes along. I have a vision of what I think will work but my vision can be a bit blurry at times........................ eyes    ;)  It wouldn't obstruct the front line of sight at all but will need to see as it progresses how I like the look.

It doesn't make a strong lattice/skeleton for the foam to be on. I have done that many times though on small projects and it works well for that. The poly felt is very conformable under the plaster mesh and is very resistant to the mesh cutting it when forming the mesh over it . It also makes a nice apron to catch over spray around the foam application area. It has always worked well for me on larger projects. I'll post more when foam gets here next week.

 ;D Well,crap. All the sketching in the world does not over ride reality. There was just no way to keep the Jeep look I was after without sacraficing a lot of line of sight. Soooo,back to the original,pretty common front end style. Sprayed foam Sunday and started shaping today. VERY rough at this point but ,it is a start. I'm really liking the Vers.i-Foam 2.8 pound density spray polyurethane foam as it is plenty rigid and shapes easily with a power plane and air body file with 36 grit paper. So far ,about 4 hours in it.  Another 4 and probably ready to start laminating.I hope, ;D I forgot to take a pic of it before beginning but will do so next part. Remember,this is just very roughed in.

 A bit more progress. Can get an idea with some imagination of what it will generally look like with the windshield. Pics show foam as spray applied and a coupleof it being shaped. Got a ways to go but it is going well.

Your craftsmanship with the fiberglass in sweet!  I've only done it a couple times and wasn't nearly as nice, although the boat didnt sink.  :D 
So all the little pieces you file/sand off, do you just blow them outside and let mother nature take them to DS's house?   LMAO LMAO

Thank you. It has a lot of work yet before any glass can be laid but I'm thinking I like it.

   After all foam is roughed in approximately .100 undersized it will be time to bondo in all the fillets ,lay a skim layer on ,finish to a stage that would be ready for high build  primer surfacer and final sanding. Since I will be doing a moldless technique on this I can skip the primer surfacer and final sanding before laying glass since applying glass will ,of course,be uneven no matter how talented you are.  It is best to start from a well shaped plug for best results so it will be very close to perfect,just not ready for paint perfect.

   The moldless technique for one off stuff is,make plug as I am doing now,lay layers of  well compacted mat and cloth to approx .100 ,rough sand off any high spots,spray duratec or equivalent primer surfacer and final sand to shape. Ready for paint.

   Well compacting the layers of glass and resin will allow for a very high FG content with minimal resin for high strength and break resistant flexibility. Many sizes and shapes are available. After compacting,squeegee excess resin away. Resin makes a stiff part and glass makes a strong flexible part. Balance the two for desired results.Here is a pic of a glass roller .

 If you overlap the glass by 1/2 on the first layer it gives you two layers at once and lays down more evenly without thick and thin spots. I assume that since you are building this from the inside out that your first layer will be 1708 or something similar and you will finish it off with a couple of layers of 1 1/2 oz mat. If you wipe your radiuses with the back of a spoon they come out really nice and it is a cheap tool that is made of stainless steel so it cleans up easy. If you keep track of the materials you use and the cloth and the resin weigh about the same you are good. If the resin is more than 60% of the total weight the Coast Guard will not approve the work. When the body is done if you spray it with gel coat and sand and polish that you can keep repairing damage and scratches for about an eternity and they blend in invisibly. It is also much harder and more scratch resistant then paint. You may never want to make another one of these bodies but if you make a mold off of it you will have some thing to make repair panels from you know just in case. The mold would have to be multipart in order to be able to release. If you want to do that and aren't familiar let me know.

 I assume that you are familiar with catalyzing resin and know the dangers.
Any one that doesn't know mix equal amounts of resin and catalyst some place where you do not mind having a fire and let us know what happens.
 I seen a boat builder have a major fire from a resin gun that was leaking M.E.K. being left hanging in the mold that a 36' boat was being built in.
 With you knowing "Duratec" by name you probably already know all of this.

LOL!!!! Yup,a bit of heat is released.  rofl rofl    I've done this stuff ,on and off,for 30+ years. Not much changes . You pretty much hit it on the head for what I will be doing as layup. First buggy I did a mold off of the plug and then the actual panels since all molds were able to be one piece. This body will be a different animal and will wait till I have time to pull multi piece molds from it. Kind of want to get this thing in the dirt.  I may do gel coat instead of paint. The jury is still out on that. Depends on a few things .  VERY good to know there is a member with tips and tricks on here as well.  So far as slow typing,this took me  FOREVER to type.  LMAO LMAO

FINALLY got the windshield frame/wiper assembly/roof roughed in.Thing was kicking my ass. Just couldn't make myself happy for a while. Gonna be one piece for easy removal as a complete assembly. After a bit of final shaping in the next couple days I'll post a couple pics before the skim coating and finish sanding before beginning laminating.

Thanks. The windshield,WS frame ,pillars,roof clear to the AC condenser are one piece and removable.Haven't parted that from body side panels yet. Will do that after skim coating all with bondo and final sanding to shape before beginning laminating the parts. There are only 5 pieces to entire body. Hood/roof and WS assembly/ left and right side panels /radiator shroud(not yet modeled). The fairing below the WS will have the wiper motor and arm shafts mounted on back side ,out of site,also removes with the roof and WS assembly. I like to make maintenance easy. ;D ;D All panels will be dzus retained.

Viz is exceptional. I kept the WS narrow so the a pillar would not be in the line of sight as much when rolling over ridges.Just a slight tilt of the head and I can see everything fore and aft to the side. Hood is completely out of the lone of sight. I can actually see the front tire at full droop. I can't see the tire on current buggy at all even at full bump. A HUGE improvement with this car.I've tried to avoid as many short comings as possible . Live ,learn , improve. 

  It will be likely about a month before body will be done. Then it is final weld the chassis,plumb brake lines,wiring finish fuel tank,reassemble,drive. Will be going to St.A.

Can you picture the flip up window nets that will fill in the side window area and have the option of roll down plastic covering for the cold wet weather ? I think that will be the finishing touch. Getting tired of dealing with the arm restraints.

yes i can and what about a snap on canvas with a zip up clear plastic window like the old soft top jeeps?  have it snap on on the inside in the front and the outside on top, bottom and rear? then just unzip the windows to crawl out.

OK.......................lots of work to get the plug/pattern to this stage. Near perfect. I decided to go full tilt on this piece and make a multi piece mold for it since it would likely/possibly be destroyed in a roll over fubar incident. Getting something like this to be as close to perfectly symetrical is a PITA so a mold is a good investment of time. Hard to  see some detail. Oh well.

Nothing exciting here but progress is being made. Two of the pics show the dam needed to form the parting line flange that the adjoining piece of the mold will mate to. The green bondo should pop off easily tomorrow forming a perfect flange ready to lay glass on next section. Should............Will be a long parting line running the length of the top front to rear. Two small sections at bottom of a pillar will be removable also. 5 pieces in total .More pics in the next few days.

A few from today. Mohawk anyone?  ;) Took all day to place the parting dams and get the a pillar lower portion mold piece laminated . Time consuming. If all goes well tomorrow I'll get both sides of the roof laid. Give it a week or so before waxing and it is time to actually make the roof.  ;D ;D ;D ;D   Figure I'll pull 2 while I'm at it. A bit superstitious. Have a spare , never need it but have no spare and well,you know the rest.

So are you gonna have a seam down middle of roof, or is that just for the molds.  Think I'm right, what we see now is the plug to make a mold to make the finished piece from which should be just like plug??

No,just going to use a few of the bolts as dowels. If I were doing a production mold , there would be some things done differently but since I hope to only pull 2 parts from it I'm taking a couple short cuts that would normally be a no-no.

Well,so far,so good. Mold is complete. Will remove it from the plug tomorrow.Pretty happy with it assuming all goes well tomorrow that is.................................Pics to come. Next step is to make the roof and it's spare then do the side panels. Still undecided on making molds for them or skipping the molds and just doing a moldless process like I was going to do for the roof. I decided to do a mold for the roof due to the high possibility of destroying it if in a rollover but the sides are much less likely to be harmed and fairly easy to replicate if needed. Decisions,decisions,decisions.

Should weigh in at less than a hundred pounds total. The side panels on the blue buggy can each be carried on one finger easily.

Weighed 1/2 of the roof mold that is about twice as thick as finished part will be. 28 pounds. ;D ;D ;D With windshield and wiper motor/arms/linkage I think about 40 pounds total should be about right.

Well,I have a mold. All waxed and ready for 3 mist coats of PVA.      Think I'll lay the glass Saturday.      Pull the part and lay up a second one Sunday. This SOB has been a PITA.    Long story short,have you ever had a mentor that never steered you wrong until that ONE time?  eyes I've NEVER before foregone the PVA on a new mold but my never steered me wrong mentor for the last 25 years convinced me that I should skip it with the fancy new wax he has. Well,BS. It may work on a plug made from something other than 3# density foam but just suffice it to say that I incurred a bit of extra work. All is well and it will work fine now.

I have a top,ready for primer surfacer then paint later.First will come the cowl trough for the wipers then it's time to start prepping the sides for their turn. They will be a lot easier to do than the top. Hood will be easiest of all. Think it will come last!!!  ;D

Bwahahahaaaaaaa!!!!! Not a chance. Body will be done but chassis needs welding completed ,wiring and brake lines ran and final assembly. Plan is to get it to St.A. this fall after a shake down run or 2 @ LS later this summer.

DAMN!!! I'm TIRED of sanding/shaping but right side panel is almost ready to lay up mold. Should be ready to do that by weekend-maybe sooner depending on tomorrows sand fest..FINALLY!!! Still have hood to do but will be a piece of cake compared to sides and roof. Only about the square footage as each side or the roof. Now THAT makes me  ;D ;D ;D ;D ;D ;D

:swig: bounce jj: 10: :swig: Sanding is DONE. (Well,till hood and final pre paint prep anyway.) Plug is waxed and PVA'd.  Still I'm damn glad to be making mold tomorrow/Sunday. FINALLY! Going to wait till body panels and roof is mounted to do the hood to make sure it fits well to each of those pieces. Should have all mounted by end of month.

Didn't notice I had slid roof forward about 1/2" in the pics.I does fit though. Need to mount the panel and get the driver side done so I can see what was clicking in the buggy last LS trip . I had set a deadline of the first to get it looked at but ,as usual,I'll be a bit late on that but it's still 2 1/2 months till St.A.

No real reason to be itchy working with f/g. Just use fans and stay upwind . It's not a big deal at all. I'd much rather be working with this f/g as opposed to f/g insulation.

  Sooo,what the eff am I talking about. I trimmed the windshield opening to properly fit the WS. Needed a 3/8th clearance all around. CHeck,no problem. Then I eyeballed it in the opening.WTF??????? It looked as if it had a totally wrong curvature to the body. The mold was made with the damn thing in place,why did it look as if it was a no way it can fit scenario? Well,that's where the tantrum began. rofl Settle down,moron;I tell myself. It HAS to fit!!! Well,put the gasket in place and attempt install the windshield even though I felt it was no way going to happen. The damn thing fits like a glove,perfect fit.  :wwp: Didn't have cam at shop. As usual pics a day late. I really like how this thing is turning out.

Yes,still foam. Need to finalize shape and do mold.I'm trying to incorporate 3-8" 2 row LEDs (one each side,one front )into it for dust/fog/camp/side lighting but looks like I will have to get single rows to do it where it will look right. Damn.

GOOD GAWD!!!!!!! It's been 8MONTHS since I touched the car. Got back on the hood today though. DAMN ,it feels GOOD to be back in the shop if only for 2-3 weeks till shower base gets here.Should be able to get hood done tho and body fully mounted by then.

Couple days work and the hood plug is ready for final finishing . Then it's just make the mold and then pull a ready to install hood from it.  I'm liking the final configuration as it will allow the 3 front LED's to mount neatly just below it,tucked in the body lines. One front facing and one facing at about a 60* angle to each side.

Got the front tilt hood hinges in today. Took all fooking day to get the things mounted correctly in the chassis and a suitable mounting plate made to mount to the hood to the hinges. Tomorrow I'll attach the plate to the hood and take some pics open and shut. I think it's pretty cool.

Well ,at least I finally figured out to just tack crap.  ;D ;D  I reconfigured the hinges for a more desirable mounting position on chassis,was told they would lose some lift before rotation but it sounded like it would work. It didn't. Got to reposition mounting plates and go back to original hinge configuration to regain the needed lift before rotation. Pics now tomorrow. 5: 5:

I like how compact the hinges are, and the gas struts all together.  Plenty of room to get ya head in there for working.  I assume to access electrical on dash and storage in there too?  Gonna do a dzues fastener to hold shut?  Those snap locks like Jon and I used are pretty sweet, adjustable, cheap, came from Mcmaster-Carr.

heheheeee,nope these are compound action hinges. They raise straight up about 2 inches before beginning to swing forward. They cost $200 but the time needed to have designed/made them and  hoped they would work made just buying them cheap in the long run.

I have not, but mine is on back opening wing trunk.  Enemy has on top opening wing, and on hood.  Not heard him bitch about it, pretty sure we would.  ;D

Mine worked great and opened flawlessly even after Fast added 200lbs of red sand to the car :)

Thanks guys . I appreciate the kind words for this POS.  ;) ;) Well,I cheaped out for latches but not because of $40 vs $1 but because the 2 dzuses are a bit less noticeable on the hood,especially when painted to match. It appears it will only require 2 strategically placed dzus to keep the thing in place solidly. I am actually a bit surprised it doesn't need 4.

Fog/dust lighting pic.

 2 - 20" dual row leds for the top,slightly angled from another.m The ones I got(import) are reconfigurable from flood/spot/flood to  flood/flood/spot pattern. I'll overlap the spots in the middle and have a wide flood area to each side-hopefully. Also planning on mounting the top led's back from the windshield to help minimize glare.  Seems right above the front roll bar area is not good even though the majority are mounted there. A bit further back is better,I guess. Been reading a bit about that.

i set mine all the way forward then moved them back until they didn't light up my hood and mounted. i mounted them in a sort of shallow v tying to do as you stated, it does help but since i am soooooo damn night blind wouldn't matter if i added 4 more i would still be out running my lights. i am going to pull one of my 20" rigids and my 6" one on the nose. going to drop to 1 two row 20" on the roof and move my 2 4" dually rigids down to the nose where the 6" is. the 2 4" rigid put out far far more light than the 6" chinese led. when my 2 twenty inch on the roof are on i can't even tell if the 6" is on at all. my 20" are flood spot flood

i see there prices went up....$600 when i bought them now $699

DAMN! I found all kinds of stuff I had overlooked like system ground studs and flag tabs,antennae tab,deck for ignition/coil,a few missing dzus tabs,etc., damn!. I "think" I have everything on it now. Probably not though.  5:
