It still has the head side ports/flange as all one piece. Thats why it warps. Different expansion rates and something’s gonna warp guaranteed.  You have all those awesome equal length tubes on that design that would absorb the movement/expansion and you completely take them out of any functional effect by connecting the ports.  Separate the port flanges and you cut your problem in a fourth!  I’m sure it was easier to jig and weld with one flange  rofl.  RANT OFF  ;D

When I get back from the trip I will be sourcing a different style exh manifold. So far the graphite gasket is holding.  Swapped wg spring to drop boost to 20 psi to see if the extends its life. For the trip.

New shocks are working well so far. The dunes will show me what I need to do.

I ran an exh tip insert before. A speed way baffle that looked like a cheese grader. Reduced sound 10 db at idle only. Can really tell I didn't buy another for the different tail pipe I'm running now. Will add that back to the new one.

Really is great to drive it again.

Retarded IGNITION timing increases EGT.

Regardless, I don't even think yours are all that excessive, or the cause of your problems.

The log header will linearly grow. Stainless more than mild. The flange is basically at coolant temp, so the manifold itself will grow MUCH more than the flange.

Went out and put 5 or so miles on the rail last night. County roads , spikes of boost and higher rpm to heat soak it as best as I can in 60 * ambient temps. Manifold is audible sealed still. While it is i took a brief data log for a base line. 1.5 mile round trip data log.  Activated auto tune and went for a 4 mile round trip. Varied throttle in low rpm cells as much as possible easibg up to 5k on flat ground.  The new gearing i chose in the hv24 is spot on for dirt and gravel, running 31-10x15 at tires. At the 2 mile mark i accepted auto tune and saved. Restarted and ran 2 miles back but this time with more tps. Momentary 15 to 18 psi boost spikes and held as long as I could in different cells. I shut my boost controller off to run on spring pressure to reduce boost in an attempt to run cooler. A little test I'm going to conduct at the dunes.  Heading back to my place, there's a slight down hill and then a fairly steep up hill. I'm at the top of that hill. I shifted 4th at 2500 or so rpm and gave it throttle..... 25 to 29 psi simply glancing at the gauge. Breaks traction so fast and spins that I cannot focus on just a gauge.

I was running rich in some areas and lean in some. For example, idle was 13.0 rather then 13.5 targeted, off idle went to 14.2 and then at 4700 rpm, 32% tps and 7.7 psi boost i saw 11.2 and 10.2 at higher boost. The fuel map needs some attention while the manifold is sealed. Also the mechanically retarded timing.

So this time. I decided to data log a 2 mile run while leaning on it a bit more.  1st attempt to data log failed. No idea why but must have not selected when it showed it did.  Restarted , took off, shifted 4th and went up the hill.  Went from 16% tps at 6" vac at 2975 rpm to  28 psi at 44% tps and 4211rpm in 2.5 seconds old data log. Pulled in my garage with lights off and no glowing or leaking manifold.

The reason I'm am checking these things is I believe I have had a combination of issues fighting me. Need to start one by one to know for sure. I wonder if so much on off boost at the dunes, spiking 30 psi, if the bw eat 6758 t25 turbo is just too small and creating heat via back pressure not directly responsible but a contributor.   Mechanically retarded timing is a big contributor imo. Rich and lean def is. And I wonder if I need the next size larger efr or 2 steps and a smaller housing. 2 sizes larger is a t3 flange with a better flowing exh. My thought is, if I turn it down to 20 psi max, for 2 days the back up to 30 the last day, if it hold firstvw and burns on the 3rd...good indicator.  Last 3 times its leaking after 1 hr on the sand. Last trip it was leaking 1 mile from home on a test run.


So last nights run made me very hopeful. Was great to drive itcagain. New rear shocks need some dialing in but damn ! Very nice . Impressed with the gearing. I can actually hear the twin disc clutch on decel. Need to fix decel tune, still too much popping on decel.  Repack front wheel bearings, set alignment, fix small oil drip off turbo and oil return line fitting and add .5" to preload for rude height at 25%. Should be ready to load for the trip. The manifold itself has been a problem from day 1. My dad took .120" off to true it. It was warped like a potato chip when I recieved it.  Just need to figure it out before buying a good one.
