I've never done any exhaust work so I'm clueless. What do I need for materials to fabricate my headers and pipes and where do I get it? Any pointers from the masters that have done it before? Thanks!

Whatever diameter a GSXR 1000 uses. No idea. I get the engine on Friday.

The two I've done, and soon the 3rd, I've started with the stock bike header.  Then you can atleast have the part that attaches to engine, and make changes from there. 
You can keep your CHANGE, I'd like to keep my DOLLAR.

Where do you acquire the extra pipe and the 2 into 1 (or 4 into 2) fittings that you need to complete it? I'll probably go with duel exhaust with a muffler on each side like Lance and Scooter did.

I used the factory header and just cut it into little peices and fitted them back together.  It's an exercise in talent fitting the peices so that they're smooth but if you're careful it comes out great and it costs nothing but your time.  In the one picture you'll see how I tried to take all four pipes out one side which didn't work because the mufflers wouldn't fit.  I ended up taking two out one side and the two out the other.

It's just normal thin wall tubing.  I bought it pre-bent from Summit if I remember....   I think I only had to buy one peice after all was said and done.

Thanks Lance. Is it 1.25"? Hope so since I already have the die. My engine is coming with a full exhaust so that will help.

You won't likely be able to bend thin wall tube with your bender. Need a mandrel bender for that. Need to buy U or J bends to work with.

Factory Busa headers are 1.50DIA x .045wall ( I have a peice sitting here on my desk from when I ordered my pre-bents.  Like Master said just buy pre-bents and cut them normal to the axis of the tube and splice it together.  I vaguely remember looking at the engine you bought and it's a 4 into one header? I think that's aftermarket.  I think all the factory stuff was 4 into 2 into a X-pipe and then back out to two mufflers.

Actually, it is 4 into 2 into 1. I might have most of what I need. I'm getting ancy and all I can do is think about the next steps!

Also checkout a local muffler shop, 1-1/2 is in the small side for them, but they usally have a barell or two of screwups.  That was what I specialized in at 14 working summers at my uncles shop.  Prob free if they got them and nearly free if not.  Many of them are gear heads and would like to see it when your done.

Muff shops benders smash the tube out of round in the bend. Not good for fit up. Need MANDREL bends to do a decent job.
