Granted rigidity plays an important part, but a lot has to do with a quality hole saw and proper technique. 2 seasons ago i built 5 roll cages for the Stepson and some of his buddies so they could get started in dirt track racing. I used 2 hole saws for all of them. A short time later he decided he wanted to change his seat mount. Long story short he ended up destroying my last 2 hole saws before breaking out the grinder to finish......all on one seat mount.

Suggestion to all. Buy ONLY constant pitch holesaws for notching. Variable pitch ones will ALWAYS grab and shed teeth.

SPEEDS AND FEEDS.
How many feet per minuet you turn the hole saws.  That's the big killer of any hole saw.  A 1.5 dia hole saw should be turning no more then 125 rpm at the center of the saw.  If'en your using a 750 rpm drill your going to play hell on your saw. 

 

If I believe I cannot do something it makes me incapable of doing it. But when I believe that I can, then I acquire the ability to do it , even if I didn't have it at the beginning.

I use a cheap router speed control from Grizzly to get a slow enough speed.

I used to notch on the lathe. It would only grab on back side cut because the bridge would lift. I got some old tool. I think it may have been a small horizontal mill. The head on it does not get in the way so all cuts can be done on the side with the teeth coming down. My A-arms have notches in the middle of the bend so the types pictured won't work for the outside end. I have dedicated fixtures for 4 arms --> 8 tubes --> 16 notches. You are probably thinking the inside notches are easy so no fixture needed. No, but the fixture indexes off the other, already notched end. So my total length tolerance is that of the last notch, not the total of both or both plus the bend tolerance.

I probably will be doing what many are calling chop saw notching. I was skeptical that it produced a tight notch, but tried it. I even went so far as to write an tool for my smart phone that gives me the cut angles.

I use Milwaukee hole saws and I use cutting oil slow and steady low RPM and still using the 1st one no problems.

Started years ago by doing a fishmouth with the chop saw and that works OK, but like the notcher better.

Everyone has their own ideas but when running a hole saw at recommended rpms I avoid the oil and the mess. I admit I'd get longer life using oil but I also waste a lot of time cleaning up the oil before welding and off the floor. I accept the slightly shorter life.

I welded some ribs to My pro-tools notcher shortly after I bought it. Worked much better. I think they have since increased the thickness of the main mounting plate.

Been using the JD2 notchmaster for a couple years and love it. Got it in a bender notcher package deal. WAY beefier than the cheesy flat plate ones.
